I once bought a Maglite flashlight from a thrift store. The 2x D cells had leaked and become welded to the aluminum tube. How hard could it be to remove them? It took me about a month, chipping away 1-2 hours a day, 2-3 times a week. I had to puncture each cell with a hammer and screwdriver, and pull out the batteries in pieces. With a lot of help from WD-40 lubricant. The flashlight worked perfectly.

My solution was to replace the alkalines with NiMH. About 250 of them. I have not seen a NiMH battery leak so far.
